LED Brightness Mismatch: Binning, Circuit and Design Causes

Quick answer: brightness differences between "identical" LEDs come from binning spread, shared current paths and viewing-angle geometry — not defects. Specify a single brightness bin and give every LED its own current path.

Cause 1: Binning Spread

LED luminous intensity naturally varies; manufacturers sort parts into bins (e.g. 200-300 mcd, 300-450 mcd). Mixed reels or mixed lots in one panel guarantee visible mismatch. Specify one bin per product and keep lot traceability.

Cause 2: Shared Resistor on Parallel LEDs

Parallel LEDs on one resistor split current by their individual Vf — the lowest-Vf part hogs current and runs brightest. Give each LED its own resistor.

Cause 3: Vf Spread on Tight Rails

With little resistor headroom (e.g. white LED on 3.3 V), normal Vf variation translates directly into current and brightness variation. Use constant-current drive for critical panels.

Cause 4: Viewing Angle and Lens Geometry

A 15° narrow-beam LED beside a 120° diffused part will never match at the panel surface even at identical current. Match the lens type and mounting depth as well as the bin.

Procurement Checklist

  • Lock brightness and (for white) color bins in the purchase spec.
  • Ask for single-bin, single-lot shipments for multi-LED panels.
  • Confirm the test current — mcd values are only comparable at the same If.
